Precision in Prosthetic Alignment

In transtibial prosthetics, alignment is everything. Even minor deviations can impact gait mechanics, comfort, and long-term joint health. For Certified Prosthetists, alignment is both an art and a science—requiring experience, observation, and biomechanical understanding.
At Limber, we designed the UniLeg to support that precision. By combining digital accuracy with adaptable and intuitive adjustment tools, the UniLeg empowers Prosthetists to fine-tune alignment efficiently while maintaining full control of fit and performance.
One of the key tools enabling this flexibility is thermoforming—a controlled, heat-based process that allows CPOs to adjust the UniLeg efficiently and repeatably, without refabrication.

What Is Thermoforming?

Thermoforming has long been used in orthotics and prosthetics to mold or adjust thermoplastic components. Limber has advanced this concept for a new application: enabling precise, post-fabrication alignment of a fully 3D-printed transtibial prosthesis.

Using the Limber Thermoformer, Certified Prosthetists can perform six types of structural adjustments:

  • Abduction / Adduction – lateral angle alignment for stance width and balance
  • Flexion / Extension – fine-tuning knee stability and stride mechanics
  • Toe In / Toe Out – rotational alignment to match natural gait
  • Height – equalizing limb length and optimizing symmetry
  • Anterior / Posterior Slide – shifting weight distribution for comfort
  • Medial / Lateral Slide – correcting side-to-side translation

The process is straightforward – the UniLeg is placed in the Thermoformer and heated for up to 15 minutes. Once malleable, you can make adjustments using the integrated rotary and slide controls. After a cooling period, the UniLeg retains the new alignment, maintaining full structural integrity. The process can be repeated as needed for refined adjustments over time.

Traditional Adjustments vs. Thermoforming

Historically, prosthetic alignment adjustments often required component swaps or hardware replacements, re-lamination or complete socket remakes, and multiple patient visits before achieving optimal alignment. Each of these steps adds time, cost, and complexity.

Thermoforming eliminates those barriers. Instead of rebuilding or replacing components, prosthetists can make alignment corrections directly on the device.

This capability saves time, reduces fabrication delays, and minimizes patient disruption, all while preserving the performance and durability of the original device.

Why Thermoforming Matters

For CPOs, thermoforming provides practical benefits including consistency through precise and repeatable modifications, as well as digital integration, with all adjustments easily logged in the Limber Clinical Portal for future reference.

For patients, the impact is equally significant, offering faster comfort as misalignments can be corrected in a timely manner, improved gait and stability through fine-tuning, and long-term confidence knowing their device can evolve with their needs to build trust and satisfaction.

Digital Documentation and Continuity of Care

Every thermoforming adjustment made to a UniLeg is easily recorded in the Limber Clinical Portal. This allows for a permanent digital record that follows the device history through future orders.

If a new UniLeg is fabricated, Limber can integrate the updated alignment specifications from the prior device—reducing time spent re-adjusting and improving continuity of care. This documentation feature transforms what was once a manual, fragmented process into a consistent digital record of clinical precision.

Clinical Applications

Thermoforming extends the UniLeg’s versatility across multiple patient scenarios:

  • New amputees: alignment can evolve as the patient builds strength and stability.
  • Activity-specific alignment: adjustments for surfing, swimming, or uneven terrain.
  • Long-term refinement: accommodate changes in gait or physical condition over time.

In each case, thermoforming gives Certified Prosthetists flexibility to adapt the device while maintaining durability and structural performance.

A Practical Bridge Between Digital Design and Clinical Control

As digital fabrication becomes more common in the prosthetics industry, Thermoforming bridges the gap between advanced manufacturing and real-world clinical practice. It gives Prosthetists a hands-on tool to personalize precision—aligning digital innovation with day-to-day patient care.

At Limber, our mission is to simplify prosthetic care through modern tools that enhance both efficiency and outcomes. With thermoforming, the UniLeg isn’t just 3D printed—it’s formed to fit.
